Challenges & Solutions

Common Challenges in Hand Sanitizer Filling

😤 What Goes Wrong
🔥
Alcohol vapor in the fill zone is an explosion hazard — non-ATEX equipment is a fire-insurance and safety violation
🫧
Alcohol gel foams aggressively at fill speed — bottles short-fill, line runs at half spec
💨
Alcohol evaporation between fills changes the concentration over the shift — label-claim compliance drifts
💧
Splash and drip on bottle face from low-viscosity alcohol — labels won't stick, retail presentation damaged
🌡️
Alcohol expansion at warm temperatures causes overfill at midday + underfill in cool morning — net-content varies
🚀
Pandemic-era brand launches need fast deployment — full ATEX line typically 6+ months wait, can't capture demand
OUR ANSWER
✅ Our Solutions
Full ATEX Zone 1 certified construction: explosion-proof motors, intrinsically-safe sensors, sealed panels, grounded fluid path
Bottom-up dive nozzle keeps tip below liquid surface throughout fill — eliminates falling-stream splash, foam contained
Sealed bulk tank with nitrogen blanket + headspace inerting at filler — alcohol concentration stable to label spec
Servo positive cut-off nozzle + suck-back retract on disengagement — zero drip, clean bottle face for retail labeling
Temperature-compensated fill volume + cooled bulk holding option — net content stable regardless of ambient temperature
Stock-configured ATEX base machines for 8-week accelerated delivery on pandemic-era and crisis-response procurement
Customization Capabilities

Customization Capabilities

Every liquid behaves differently — viscosity, foaming, vapor pressure, particulates. We engineer to your actual product.

Built for your liquid, your container, your line speed

We don't offer one filler for all liquids. Thin water-like products want flowmeter accuracy. Foaming products need bottom-up dive nozzles. Hazardous or flammable products need explosion-proof construction. Every line is configured to your actual fluid behavior.

FAQ

Frequently Asked Questions

What buyers most often ask before purchasing.

Why does sanitizer filling require ATEX certification?

+

Ethanol and isopropyl alcohol have low flash points (12°C for IPA, 13°C for ethanol). At room temperature, the vapor above the liquid is flammable. Any electrical equipment in the fill zone can be an ignition source — a small spark from a non-rated motor or sensor causes ignition and potentially explosion. ATEX (EU) / IECEx (international) / FM (US) certification means all components have been tested to not produce ignition energy in the rated environment. Most fire insurance policies require ATEX for alcohol filling.

What ATEX zone classification do you certify to?

+

We certify to ATEX Zone 1 throughout — the rating for environments where explosive atmospheres are likely to occur in normal operation. This covers fill zone, immediate surroundings, and conveyor. Some peripheral areas can be Zone 2 (atmospheres unlikely in normal operation, occurring briefly if at all) which permits less stringent equipment. We supply complete zone map and certification documentation as part of the delivery package.

Can you handle both alcohol gel and liquid sanitizer on the same line?

+

Yes — gel and liquid sanitizer have different viscosity but the same chemistry hazard profile, so the same ATEX-certified machine handles both. Gel needs the dive nozzle to manage foaming and air entrainment; liquid is more forgiving. Quick-change between gel and liquid is essentially a fill-speed recipe change — under 10 minutes including a brief water rinse.

How do you prevent alcohol concentration drift through the shift?

+

Alcohol evaporates from the open bulk tank surface — over an 8-hour shift, concentration can drop 0.5–2% which is enough to fail FDA label-claim audit. Solution: sealed bulk tank with nitrogen blanket maintains constant headspace, no evaporation. For high-concentration products (80%+ ethanol) we also chill the bulk to 15°C to further reduce vapor pressure. Per-shift concentration sampling is built into the QA SOP we supply.

What output speed for retail sanitizer bottles?

+

Retail 250ml on 24-station ATEX rotary monoblock: up to 200 BPM. Retail 500ml: 150 BPM. Travel-size 50ml on dedicated line: 250 BPM. 1L refill bottle: 100 BPM. 5L industrial canister: 30–40 units/min. ATEX-rated equipment runs at the same speeds as non-rated equivalents — the certification adds cost, not slowness.

Can you supply machines on accelerated delivery during crisis demand?

+

Yes — we stock ATEX base machines in 2 standard configurations (rotary 18-station and linear 6-head) specifically for crisis-response delivery. Stock machines deliver in 8 weeks PO-to-commissioning vs. 16–22 weeks for custom-engineered builds. We also stock common bottle handling components (pucks, neck holders) for the most common sanitizer bottle formats — accelerating bottle-specific customization.

What labels and regulatory documentation do you supply?

+

Per delivery: CE conformity, ATEX certificates for all rated components, full electrical schematics, IQ/OQ protocol templates, alcohol-handling SOPs, ATEX zone classification documentation. For US deliveries we also provide UL/FM equivalents and OSHA-aligned operator safety procedures. For pharmaceutical-grade sanitizer applications we extend to 21 CFR Part 11 PLC compliance and full GMP documentation.

Do you support the pump-cap variants common on retail sanitizer?

+

Yes — pump-cap insertion is integrated on our retail rotary monoblock. Supports lotion-style pump dispensers, foaming pump dispensers (for foam sanitizer), and flip-cap formats. Servo pickplace + torque verification achieves 99%+ insertion success on standard pump caps. We test your specific pump on our equipment during sample trial.
